Well i took off my old 2 core rad and put on the new 3 core rad. Turned the key and............... all i heard was a loud clatter sound. Turned off ign straight away. Problem was the fan hitting the header tank...nooooo :(
Luckily no damage as it was only slight contact. Now how do you think i can solve this. Smaller fan? or spacer? Anyone else come up against this. My orig fan is a 5 blade metal one.

Find a shorter spacer, probably one from a 6 cylinder Mustang (or other Ford) will fit. There is also the reproduction Hi-Po spacer that is 2.36 inch long but they cost about $40-50. Measure yours and post the length here and I'll tell you what may work. There may be a part number on the fan end. The official Ford measurement is NOT mounting surface to mounting surface (like real humans would do) but includes the post that the fan get centered with. If you have access to a friendly machine shop, you can get 3/8 inch shaved off the fan end without hurting the structural strength. New shorter bolts (with lockwashers) are also required.

I have a shortened spacer on the way as well as a 6 blade kevlar fan. Should get all back together by the weekend. cheers

Are you talking about Kevlar as in Soldier's helmets?  If so, where did you find that?

Hi all. Well put my new 6 blade kevlar fan on and spacer. Took it for a drive and all is good. temp stays on or just above 180 as per the reading on my temp guage.
Soaring i got my fan from Mustang parts company here in NZ. They said that all the race guys use it because of the lightness and cooling abilities. So i thought give it a go  :)

Glad you got the over-heating problem solved.  That Kevlar fan sounds interesting.  Can you send some information about it?  Does it act like a flex fan, or is it rigid?  I'd like to add that information to the FAQ.

The fan i used is a flexi type. Made by an American company Flex-a-lite. Never heard of them before now but apparently a few guys over here (NZ) have swapped there orig 5 blade steel ones for these 6 bladers. They don't cost a lot either. I have kept my old fan just incase i decide or need to swap back. These flexi fans are very very light so in theory there should be less power needed to turn it and also less stress on the pump bearings. Should give me an extra 0.001 mpg :)
